Course Overview

This intensive 5-day training program is designed to equip Emergency Shutdown (ESD) Technicians with the technical expertise and practical skills to manage, maintain, and troubleshoot ESD systems in high-risk industries (oil & gas, petrochemical, power plants). Participants will learn crisis response protocols, safety standards, and system diagnostics to ensure rapid and reliable shutdowns during emergencies.

Course Objectives

By the end of this training, participants will be able to:

  1. Understand the design, function, and components of ESD systems.
  2. Perform preventive maintenance, testing, and calibration of ESD systems.
  3. Diagnose and troubleshoot failures in shutdown logic and safety instrumented systems (SIS).
  4. Follow emergency response protocols (OSHA, API, IEC 61511).
  5. Conduct post-shutdown investigations and root cause analysis (RCA).
  6. Apply cybersecurity best practices to protect critical safety systems.

Who Should Attend?

  • ESD Technicians & Instrumentation Engineers
  • Process Safety & Control System Specialists
  • Maintenance Technicians in Oil & Gas, Petrochemicals, or Power Plants
  • HSE (Health, Safety, Environment) Professionals
  • Automation & Safety System Engineers

Course Outline (Module-Wise)

Module 1: Introduction to ESD Systems & Safety Standards

  • Purpose of ESD systems in process safety
  • Key industry standards (IEC 61511, API RP 554, OSHA 1910.119)
  • Hierarchy of safety controls (BPCS vs. SIS)
  • Case Study: Major incidents due to ESD failures

Module 2: ESD System Components & Architecture

  • Sensors, logic solvers, and final elements (valves, breakers)
  • Redundancy & voting systems (1oo2, 2oo3)
  • Wiring, communication protocols (HART, Foundation Fieldbus)
  • Hands-on exercise: Identifying ESD components in a P&ID

Module 3: Testing, Maintenance & Calibration

  • Proof testing & functional safety assessments
  • Bypass management & safety integrity levels (SIL)
  • Preventive maintenance best practices
  • Workshop: Simulating a full ESD loop test

Module 4: Emergency Response & Crisis Management

  • Shutdown initiation procedures (manual vs. automatic)
  • Emergency depressurization (EDP) & blowdown systems
  • Human factors in crisis response
  • Tabletop exercise: Simulating an emergency shutdown scenario

Module 5: Troubleshooting & Cybersecurity for ESD Systems

  • Common failure modes & diagnostics
  • Root cause analysis (RCA) techniques
  • Cybersecurity threats to safety systems (IEC 62443)
  • Group discussion: Lessons from real-world ESD failures
